How to manufacture optical fiber cables

Optical fiber cables are manufactured through a multi-stage process involving preform fabrication, fiber drawing, coating, and cabling, using high-purity silica and precise control of refractive indices.

Raw Materials

The primary raw material is high-purity silica (SiO₂), often derived from silicon tetrachloride (SiCl₄). Dopants such as germanium tetrachloride (GeCl₄) and phosphorus oxychloride are added to adjust the refractive index of the fiber core, while fluorine compounds may be used in the cladding to lower its refractive index. Ultra-pure gases like oxygen, helium, and chlorine are also used to ensure minimal impurities and prevent signal loss.

Preform Fabrication

The preform is a large glass rod that replicates the fiber's structure on a larger scale. It is created using chemical vapor deposition (CVD) methods, such as Modified Chemical Vapor Deposition (MCVD), where silicon- and germanium-based gases react at high temperatures inside a rotating quartz tube to deposit layers of glass soot. The concentration of dopants is carefully controlled to produce a graded or step-index profile, which determines the fiber's light-guiding properties.

After deposition, the tube is collapsed into a solid rod, forming the preform.

Fiber Drawing

The preform is placed in a vertical furnace and heated to around 2,000°C, softening the glass. A thin strand of fiber, typically 125 microns in diameter, is drawn from the molten end. The drawing speed is precisely controlled, and lasers and micrometers continuously monitor the diameter to ensure uniformity.

The fiber is then coated with a protective polymer layer to prevent mechanical damage and environmental degradation.

Coating and Cabling

After drawing, the fiber is coated with one or more layers of thermoplastic material. Fibers may be tight-buffered or placed in loose tubes filled with gel for protection. Multiple fibers are then stranded together with strength members like aramid yarn or glass-reinforced polymer rods.

The assembly is sheathed with polyethylene or other polymers, and additional layers such as steel tape or extra yarn may be added for mechanical protection or rodent resistance.

Quality Control

Throughout the process, optical, mechanical, and geometrical properties are rigorously tested. This includes measuring attenuation, tensile strength, bending, torsion, and impact resistance to ensure the fiber meets international standards and performs reliably in field conditions.

Summary

The manufacturing of optical fiber cables is a precision-driven process that transforms high-purity silica into ultra-thin fibers capable of transmitting data over long distances. Key stages include preform fabrication, fiber drawing, coating, and cabling, with strict control over dopant concentrations, temperature, and mechanical handling to ensure optimal performance and durability.
