How to connect a double-span busbar

Connecting a double-span busbar requires ensuring proper alignment, sufficient contact area, and secure bolted connections to maintain electrical and mechanical integrity. Step 1: Prepare the BusbarsEnsure both busbar sections are clean and free from oxidation or debris. Avoid using acid or chemical cleaners; light mechanical cleaning is sufficient if minor oxidation is present.

Verify that the busbars are properly sized for the current load, with cross-sectional areas calculated to handle the expected amperage without overheating. Step 2: Align and OverlapFor a double-span connection, overlap the busbar ends to create a continuous electrical path. The contact area should be at least five times the cross-section of the busbar for main continuity links to ensure optimal heat transfer and low resistance.

For branch connections, slightly smaller contact areas may be acceptable, but full-surface contact is recommended for high-current paths. Step 3: Bolted Joint InstallationDrill or punch holes in the overlapping area if not pre-drilled. Insert bolts with flat washers on both sides to distribute pressure evenly.

Use the correct number and size of bolts according to the busbar current rating. Tighten bolts to the specified torque to avoid under-tightening (which increases resistance) or over-tightening (which can exceed the bolt's elastic limit and deform the busbar),. Step 4: Insulation and SupportInstall any required insulation between busbar layers or around the connection to prevent accidental contact.

Use adhesive-coated insulation materials such as Nomex®, Mylar®, or epoxy powder coating if specified. Ensure the busbar assembly is mechanically supported to prevent sagging or vibration. Step 5: Testing and VerificationAfter assembly, check for proper torque on all bolts and verify electrical continuity.

For double-bus configurations, ensure that each circuit can be connected to either bus as designed, and that protection devices (breakers, isolators) are coordinated to handle faults without interrupting service. Step 6: Safety PrecautionsAlways de-energize the system before making connections. Use personal protective equipment (PPE) and follow lockout/tagout procedures.

Confirm that the busbar layout allows for safe maintenance access and that all connections are clearly marked. By following these steps, a double-span busbar can be connected securely, ensuring low-resistance electrical continuity, mechanical stability, and operational safety.
